Another otion could be buying some plexi-glass.. use a dremel tool to cut it into te appropriate shape, and krylon paint.

Plexi can be pretty sharp too, and it's hard.
If you wanted to be really safe, I'm sure you can find a strip of rubber that could be carved into a blade with a tang that you could fit into the handle. If it's semi-rigid it'll hold it's shape, but bend and give way if there's a poking or falling incident... Wouldn't know where to get it though... |

007 has them . M16 bayonet Kit you put together. close enough. little over price tho.
